Flexible Packaging Guide

Flexible Packaging Thickness Guide

Choose film or pouch thickness from the product, complete material structure, packing process and performance requirement—not from one universal gauge.

Real flexible packaging lamination process where individual layers combine into a finished total thickness
Real packaging reference. Final specifications are confirmed for the product and order.

The Short Answer

Typical laminate thickness: 80–160 μm per pouch wall, customizable according to barrier, product and packing requirements. This value describes one complete laminated film structure forming one wall of the pouch—not the mathematical total of the front and back walls.

Thickness remains one part of a flexible packaging specification. The same laminate gauge can be divided among print, structural, barrier, adhesive and sealant layers in different ways, so two structures with the same measured thickness can perform differently.

Thickness Units and Specification Language

TermMeaningBuyer check
Micrometre or micron (µm)One micrometre is 0.001 millimetreConfirm whether a quoted value is total laminate gauge or one layer
MilOne mil is 0.001 inch, equal to 25.4 micrometresDo not confuse mil with millimetre
Nominal thicknessThe declared target value for the selected material or complete structureApprove the applicable tolerance and test basis
Layer gaugeThe specified thickness of an individual film, foil or other layer before or within the laminateConfirm layer order, grade and supplier reference when required
Total thicknessThe thickness of the complete film or laminate under the agreed measurement methodClarify how adhesives, coatings, inks and textured surfaces are treated
Pouch-wall convention: 80–160 μm is the typical thickness of one laminated pouch wall or one complete laminated film structure. For a finished two-sided pouch, two 80–160 μm laminate walls correspond to approximately 160–320 μm of combined front-and-back film thickness. The combined figure is explanatory only and is not the primary pouch thickness specification.

Why the Same Total Gauge Can Perform Differently

Layer distribution

Moving gauge between the outer, structural, barrier and sealant layers changes the construction even when the total number remains similar.

Material and grade

Polymer family, resin or film grade, orientation, coating and converting history influence stiffness, toughness, sealing and barrier.

Package geometry

A flat pouch, stand-up pouch, flat-bottom bag and roll-stock web place different demands on folds, gussets, seals and machine handling.

Finished-pack details

Zippers, valves, spouts, windows, laser scores, seams and printed or coated areas can affect local behavior and package integrity.

Procurement rule: “thicker” is not a complete performance specification. State the failure risk or target result that the structure must address.

How Thickness Should Be Measured and Reported

A thickness value is meaningful only with a defined sample and method. ISO 4593 specifies mechanical scanning for plastics film and sheeting and notes that the method is not suitable for embossed film or sheeting. ASTM D6988 gives recommendations for precise plastic-film specimen thickness measurements used in property calculations and distinguishes those measurements from routine commercial portable-tool checks.

For procurement or quality control, agree the method that fits the material and purpose. Record the instrument or referenced standard, contact-foot and pressure conditions where applicable, sample conditioning, number and location of readings, treatment of embossed or textured areas, nominal value and acceptance tolerance.

Do not compare unlike readings: a supplier certificate, handheld micrometer check, gravimetric result and local reading on a zipper or seal area may not represent the same quantity.

A Safer Thickness Approval Workflow

  1. Define product risk and package format.Start with the product, target shelf life, pouch or roll-stock format and distribution route.
  2. Confirm the complete material structure.Approve layer order, material or grade references and the function of each layer.
  3. Set performance requirements.Identify barrier, seal, puncture, stiffness, drop, opening and machine needs that actually matter.
  4. Document thickness correctly.State the nominal thickness per laminated pouch wall, relevant layer gauges, tolerance and measurement basis. Keep any combined front-and-back calculation clearly secondary.
  5. Review a representative sample.Check the real converted pouch or web, not only a raw-film number.
  6. Validate the packed system.Use machine, seal, transport or shelf-life testing when the project risk requires it.

What to Send for a Thickness Review

  • Product type, composition and physical risks
  • Target shelf life and known barrier requirement
  • Bag style or roll-stock machine and dimensions
  • Target fill weight and headspace
  • Filling, sealing and temperature conditions
  • Storage, transport and destination climate
  • Closure, valve, spout, window or opening features
  • Existing structure or approved reference pack if available
  • Quantity, artwork status, destination and required documents

Review the material structure guide, compare flexible packaging pouches and share machine data for printed roll stock film.

Buyer FAQ

Frequently Asked Questions

What thickness is best for a flexible packaging pouch?

There is no universal best gauge. The suitable total and layer thicknesses depend on the product, structure, package format, barrier target, filling and sealing process, distribution and required evidence.

Is a thicker pouch always stronger or higher barrier?

No. Thickness can contribute, but material grade, orientation, layer distribution, adhesion, seals, folds and features also control finished-pack performance.

What is the difference between microns and mils?

One micrometre is 0.001 millimetre. One mil is 0.001 inch, which equals 25.4 micrometres. Confirm the unit on every specification.

Should I specify total thickness or each layer?

Approve the complete structure and nominal total thickness. Include individual layer gauges, grades or supplier references when they are needed to control performance, compliance or repeatability.

How is flexible film thickness measured?

A mechanical scanning method such as ISO 4593 may be used for suitable smooth film, while the agreed method, instrument conditions, sample locations and tolerance must match the procurement or quality purpose.

What information is needed for a thickness recommendation?

Send the product, shelf-life and barrier target, package format, size and fill, machine and seal conditions, distribution risks, features, reference structure, quantity, destination and required documents.
